Diesel Station Switchgear Upgrade for GT

You run a diesel power station that has grown one engine and one panel at a time, and the switchboard has quietly absorbed every extension. Now you plan to connect gas turbine generators, and you need to know whether that switchgear can take the extra fault current and load without complaint.

If busbars, breakers or protection are undersized, a fault on the new block can exceed ratings, damage panels and trip the whole station. That means outages for your customers, lost production, failed equipment and penalties, along with safety risk for the people working near live gear.

USP&E as Your Guide to Switchgear That Is Ready for Gas

We understand that switchgear is the part of your station nobody notices until it fails. Since 2002 USP&E has built 150+ power stations and supplied about 25 000 MW, and our 400+ engineers and project managers have reviewed, extended and replaced MV switchboards on diesel and gas plants across Africa and beyond. We work under ISO 9001:2015 and ISO 45001:2018 systems with FCPA and OFAC controls. USP&E is a full-service EPC and O&M contractor, not a broker.

Start With Studies, Not Assumptions

Begin with the facts. Collect your single-line diagrams, panel nameplates, breaker test records and protection settings, then check that drawings match what is installed. Older stations often have undocumented changes, and you cannot study a system you do not know.

Run short-circuit and load-flow studies with the proposed gas block connected. Compare prospective fault levels with busbar, breaker and cable ratings, and check continuous current on every section. Gas turbines can add significant fault contribution, and the studies show you exactly where your margins disappear.

Include future growth in the studies, not just the first block. A switchboard that copes with one gas unit may fail the second, and it is cheaper to know that now than after the next purchase order.

Survey Condition Before Deciding What to Keep

Ratings tell you what panels were designed for, but condition tells you what they can still do. Survey breakers with timing and contact resistance tests, scan connections with thermal imaging and check for partial discharge in cable terminations and busbar chambers.

Use the results to decide panel by panel: keep, refurbish, retrofit or replace. Retrofitting modern breakers into old cubicles can extend life at lower cost, but only if the busbar and enclosure can handle the new fault levels. Where they cannot, a new switchboard section is the safer choice for you and your team.

Coordinate Protection and Plan the Connection

Protection must change with the plant. Update relay settings so faults clear quickly and selectively, add generator protection for each turbine and review arc-flash levels, labels and PPE. Choose a connection scheme, such as a new bus section with a bus coupler, that limits fault levels and keeps maintenance practical.

Your gas turbine generators may be a remanufactured GE Frame 6B, used/new gas turbines or natural gas engines/stations, each with its own electrical data. Reserve panel positions for modular FX-45 OCGT 45MW / CCGT 108MW 2×1 blocks, for 50 Hz and 60 Hz with capacity slots from 2028, and note that AI gas turbines, hyperscale generators and gas turbines for compute demand the same discipline under hyperscale EPC/O&M.

What USP&E Has Delivered for Diesel Power Station Buyers

You want proof that USP&E can upgrade and operate diesel stations safely. These projects show electrical and operational delivery on working sites.

  • USP&E supplied 28 Cummins KTA50 containerised diesel gensets, 1,275 kVA each, for Perseus Mining’s Nyanzaga Gold Project in Tanzania.
  • Resolute Mining, Syama, Mali: USP&E supplied, installed and operated a 30 MW Caterpillar power station for process plant and process water from 2007 to 2010. Read the case study.
  • Barrick Gold, Loulo-Gounkoto, Mali: USP&E rebuilt more than 80 MW of Caterpillar CM32 engines and added 24 MW of new zero-hour capacity, delivering a 104 MW station with 300% greater reliability and availability than previously recorded at site. Read the case study.

HowTo: Build the equipment and delivery path

Your 3-step plan: 1. Share single-line diagrams, test records and gas plans under NDA. 2. Receive short-circuit, load-flow and condition findings with a panel plan. 3. Upgrade, re-set protection, commission and support with accountable O&M.

  1. Collect single-line diagrams, panel nameplates, breaker test records, and protection settings for the whole station.
  2. Run short-circuit and load-flow studies with the proposed gas block connected.
  3. Survey panel condition with timing, contact resistance, thermal imaging, and partial discharge checks.
  4. Shortlist a remanufactured GE Frame 6B, verified used/new gas turbines, or natural gas engines/stations at the central inventory hub and obtain generator electrical data.
  5. Choose the connection scheme, reserve panel positions for modular FX-45 OCGT 45MW / CCGT 108MW 2×1 blocks (50/60 Hz, capacity slots from 2028), and write the switching programme.
  6. Test, energise in stages, synchronise the turbine, and hand over updated drawings, settings, and arc-flash labels.

FAQ: Diesel Station Switchgear Upgrade for GT

Why must switchgear be checked before adding gas turbines to a diesel station?

USP&E checks switchgear first because gas turbines add fault current and load that older panels may not be rated for. Short-circuit and load-flow studies show where busbars, breakers and cables run out of margin, so upgrades happen before a fault damages equipment.

Which studies does a diesel station switchgear upgrade need?

USP&E runs short-circuit, load-flow, protection coordination and arc-flash studies with the proposed gas block connected. The studies compare fault levels and currents with equipment ratings, set relay settings and labels, and include future growth so the next block does not surprise you.

Where are USP&E’s offices that support diesel station upgrades?

USP&E’s Executive HQ in Johannesburg owns engineering and project controls for diesel station upgrades, with Cape Town providing design and commissioning support. London supports structuring and finance, Colorado Springs and Knoxville link you to US equipment, and Wuxi covers China sourcing and manufacturing.

Has USP&E delivered diesel power stations before?

USP&E has supplied 28 Cummins KTA50 containerised diesel gensets, 1,275 kVA each, for Perseus Mining’s Nyanzaga Gold Project in Tanzania. Public case studies include the 30 MW Syama station operated from 2007 to 2010 and the 104 MW Loulo-Gounkoto refurbishment for Barrick Gold.

Is USP&E a broker for switchgear and gas turbine equipment?

USP&E is not a broker. USP&E is a full-service EPC and O&M contractor that studies, supplies, installs, commissions and operates power plants, so the team specifying your switchgear upgrade is also accountable when the new gas block connects and runs.

How fast can USP&E respond to a switchgear review request?

USP&E can begin reviewing drawings, nameplates and test records as soon as you share them. Engineers flag obvious rating gaps early, then plan studies and site surveys, and the overall timeline depends on drawing quality and access to live equipment.

Can old switchgear be retrofitted instead of replaced?

USP&E often retrofits modern breakers into existing cubicles when busbars and enclosures can handle the new fault levels. Condition surveys and studies decide panel by panel, and where old gear cannot cope, a new switchboard section with a bus coupler is the safer choice.

How does arc-flash change when gas turbines are added?

USP&E reviews arc-flash levels because extra fault current from gas turbines can raise incident energy on existing panels. Faster protection settings, updated labels and suitable PPE keep people safe, and the study is repeated each time the station grows or settings change.

Make Your Switchgear Ready for Gas Before It Matters

Get the switchgear upgrade right and your gas block connects cleanly, faults clear safely and your station keeps running. Get it wrong and one fault can take everything down. USP&E will help you study, survey and upgrade with confidence.
